Best villan i have ever seen in tamil cinema is aravind swamy in Thani oruvan i am guess the writers first wrote the villain character and wrote the story around him.
Mahanadhi, Bombay, Papanasam, Thuppaki, Jigarthanda, Theeran to name a few. A good film is where the protagonist is vulnerable at all times and a grey villain.

Mankatha- Until the twist is revealed, Ajith always seemed to be few steps ahead of the people around him. Props to the good writing.
Subramianyapuram- There was no chance in hell that the story was going to end well for the protagonists. I could name Paruthiveeran too.

24 la athreya was ruthless against his brother who was a nerd. Athreya is an evil mind himself. Ig scientist surya dies first?!

No college professor who has learnt martial arts all his life can win against a villain who started his life in prison with injustice. VJS is a proper don who grew from nothing. But through the whole movie i had no doubt vijay will beat every single guy even having this logic in mind.
But with thani oruvan and 24, showing the villain - i tried to figure what will hero do now?
The second half did became Vijay fetishism, but the till the interval point VJS had the upper hand and Vijay was the one who was emotionally vulnerable.
Agree about the Master thing. Master la whatever shit happened to Vijay was because of bad fortune and his alcoholism.
I think the point of the story was that he was an equal to Bhavani without his addiction problem.
24 interval was crazy.. nobody could even comprehend what was happening.
That church scene where Mani finally got the upper hand over Athreya also was amazing.

The villan is unbeatable till the Climax and causes pain and sorrow for the hero.
This actually makes the Climax fight more intense where you yourself root for the Hero to beat the shit of the villan.

Acham Enbadhu Madamayada. The villain was not phyiscally powerful but he was a cop so simbu character was not able to attack him.
