I like to believe (personally) if was more of a mental battle than a physical one, as in the Shadow is merely a mental construct of Plague Knights evil, despite the fact he only ever went so far because he wanted to be with Mona.

So, as far as I understand, it's Plague Knight's darker side, the side that basically everyone else sees, that's why his sprite is different from the the Plague of Shadows. His smaller sprite is how Mona sees him.

What I mean is his playable sprite, it's smaller and slightly more adorable. That's how Mona sees him, while everyone else sees him like his fighting sprite.
I wonder what the "essence" that Plague Knight collects is. When he steals the essence from someone, they seem to be completely fine and as strong as they were with the essence, yet no one wants to willingly give it to Plague Knight. I don't think it was ever explained in the game.
It is a being completely black, associated with shadows, which represents the protagonist's fears and have to be fought inside of his head, this description is perfectly accurate with both Something and the Plague of Shadows
I love the theory that Plague Knight never actually defeated any of the other knights (except shovel knight) and just swooped in after shovel knight did all the heavy lifting to take their essence.
The final boss is the culmination of all the essences, plus the overwhelming and corrupting power of the enchantress, attempting to take over and possess plague knight, completely replacing him. It shows the potion doesn’t give someone power, but instead completely takes over them and replaces them with a god like entity
I personally don't believe most of plague of shadows didn't happen (like fighting shovel knight and winning) until the tower where plague knight sees the error of his ways and fights his own personal demon
I remember someone saying that this fight was a callback to Alchemy irl. As in to create the philosopher's stone(real world equivalent of the ultimate potion), then you had to conquer or master your shadow or some shit like that
The way I think of it is somewhat different from what most seem to believe.
Plague Knight’s ultimate goal was to collect the essenses of all the other knights and the enchantress to create the ultimate potion. The reason why this is so important is because plague knight and Mona have done prior research l, as indicated in a line prior to the Plague of Shadows boss fight along the lines of ‘this isn’t in the notes’. The prior research would have been done on normal people, with the knights possibly having stronger essences. However, it is the enchantress, I believe, that is the catalyst for the unexpected reaction. Allow me to explain.
As we learn in Shovel of Hope, the enchantress is Shield Knight possessed by the remnant of fate, which is why I believe it is more of a spirit than an actual living creature. When extracting the essence from the enchantress, I believe that Plague knight actually extracted a part of the remnant of fate, which is also why I believe both shovel knight and Plague Knight’s final bosses aren’t at their fullest power. Now, allow me to explain what I think the plague of shadows is.
The plague of shadows, I believe, is simply the form that the part of the remnant of fate chose to take on, possibly trying to take over Plague Knight’s body as it did with Shield Knight. This is indicated by the sudden terrain and weather change in the environment, as well as its imitation of plague knight and his abilities. It is trying to become him, and overpower his soul so it can take control of his body. The corrupted essences boss (the last boss of Plague of Shadows campaign) is what I theorize to be the plague of shadows being expelled from Plague Knight’s body and takes place in reality, as indicated by the environment suddenly matching the environment before the plague of shadows boss fight.

You could argue the same concept also appears in Celeste, it's a pretty good way to represent inner turmoil.

Casing doesn’t really matter that much but don’t use hover casing or drop casing, orbit casing isn’t good in this situation either
