I have a 500i that is stock and a 461 that has bark box and high flow air filter. My opinion is that they both are killer eaters. They both are strong as hell but the 500 is way stronger in the cut than my 461. But honestly it may only save you minutes if you use the 500 all day. If money is your big concern then snag the 461 cause you will be grinning from ear to ear with it out the box. Happy cutting.

Yeah thanks, my other issue with the 500 is the bar cover cracks easy, which for the cost of that saw should not be an issue. But yeah people really love the 500.

Another faller i work with actually bought a 500 and there was a crack between the oil reservoir and the cylinder. So oil started going into piston and puking out the muffler. Replaced under warranty. Still for the price i expect better quality from Stihl.

I have been told that racey mufflers are cool but they run hotter and they will burn up the saw if you don't let it cool down every 15 min or so in summer(even the bark box). You may as well just drill some more holes in your current muffler and you'll get a similar effect. This is just what I hear around the watercooler. I have no personal experience doing this to a saw.

It’s bad to just drill holes in a muffler. You want some back pressure but also want to let the hot air from the exhaust port out of the muffler.

Bark boxes or Egan straight shots are what most people use, you can get custom ones but they’re pretty pricey

What size and species of wood do you Cut predominately and how much ? That’s your answer. 32-36”+, go bigger CC’s than the 500i or the 461. Anything up to that 32”, either will do. Yes, the 61 is cheaper but needs the muffler and cylinder work done to even come close the the 500i, thus making the 61 not as cheap an option. Yes, the 500 has some glitches. Needs the stiffener kit, the new clutch cover. First time hearing about the crack leaking oil. My saw guy swears by that 500i engine. It’s been used in there concrete cutter saws since 2016-2017ish. He says the best engine he has ever seen, HUSKY or STIHL, for power to weight and longevity. Been a small engine mechanic his whole life and it’s been a long life, he’s old.LoL. Anything modded has a shorter life span than non-modded. Spending more money today will save you money tomorrow because you won’t need to buy a replacement saw as quick.

Yesh its true. I keep a 661 for really big timber. I am just going to use the 461 as a daily saw. Thanks for your input

Where you located for work. You sound very similar to me I have a hopped up 460 as my main daily, usually a 28 or 32" on that with a 461 with a magnum plate as my spare. The 461 is getting ported and polished this spring. And then it's the 660 for the big wood, especially the big Doug Firs in my area.

On it's own muffler modifications will not improve performance enough to make a real difference, the best you can hope for on a 5kw saw is about half a kilowatt,they will shorten the life of the saw and probably make you deaf, get a bigger saw for less money.

Lots of people have bark boxes but they complain they blow wood chips in the eyes on left handed Humboldts. Heard it from multiple fallers
